(JOE)>> YOU KNOW WE'VE COME A LONG WAY WITH OUR OLD FORD HERE SINCE WE STARTED THE PROJECT. BUT BEFORE WE CAN GO SCOOTING DOWN THE ROAD IN THAT THING WE'VE GOT TO ADDRESS AN IMPORTANT FINISHING TOUCH THAT SOMETIMES GETS OVERLOOKED.

(TOMMY)>> THAT'S RIGHT, YOU SPEND MORE TIME

LITERALLY LOOKING AT THE GLASS OF YOUR CAR THAN ANY OTHER PART ON IT. THAT IS BECAUSE YOU HAVE TO LOOK THROUGH IT WHILE YOU'RE DRIVING DOWN THE ROAD.

(JOE)>> IF YOU JUST BUILT A NICE CAR, YOU DON'T WANT TO BE CRUISING AROUND IN IT LOOKING THROUGH SOME CHIPPED UP, SCRATCHED UP, NASTY WINDOWS. IT BRINGS THE REST OF THE CAR DOWN VISUALLY. BUT THERE'S MORE TO IT THAN JUST THROWING GLASS INTO A HOLE, JUST LIKE THERE'S MORE TO MAKING GLASS THAN YOU MIGHT IMAGINE. EVEN THOUGH A FORM OF SAFETY GLASS WAS INVENTED IN 1903, MOST CAR WINDSHIELDS WERE MADE OF COMMON GLASS THROUGH THE EARLY 1900'S. ON DIRT ROADS ROCKS WOULD BE KICKED UP TO WINDSHIELDS, WHICH WOULDN'T CRACK OR CHIP.

NOPE, THEY WOULD SHATTER INTO LARGE DANGEROUS SHARDS.

(TOMMY)>> EARLY VERSIONS OF LAMINATED GLASS

WINDSHIELDS WERE MADE FOR VEHICLES BY THE LATE 1920'S. AND THE PROCESS CONTINUED TO EVOLVE AND IMPROVE. IN THIS FORD PRODUCTION FILM FROM THE MID '30'S, A LAYER OF CELLULOSE ACETATE IS USED BETWEEN TWO LAYERS OF GLASS.

(JOE)>> MODERN LAMINATED GLASS IS CREATED BY INSERTING A VINYL FILM BETWEEN THE LAYERS OF GLASS. A COMBINATION OF PRESSURE AND HEAT BONDS THE FILM TO THE GLASS SO IT ABSORBS ENERGY.

(TOMMY)>> IN ADDITION TO LAMINATED GLASS, IN THE 1930'S AUTO MAKERS BEGAN TO USE TEMPERED GLASS FOR SIDE AND BACK WINDOWS.

(JOE)>> THE HEATING AND RAPID COOLING PROCESS STRENGTHENS THE GLASS' OUTER SURFACE AS WELL AS ITS CORE. AND FOR OUR HOT ROD FORD WE'LL BE USING LAMINATED GLASS ALL THE WAY AROUND EXCEPT HERE IN THE REAR WINDSHIELD, WHICH WILL BE HEAT TREATED. THERE'S A REASON FOR THAT ACCORDING TO OUR GUEST EXPERT.

(BRIAN)>> WELL THIS OLD FORD HERE ORIGINALLY CAME WITH LAMINATED GLASS, SO WE CAN DO THAT. ACCURACY, IF SOMEBODY CHANGES SOMETHING ON THE CAR, CHOPS A TOP, WE CAN GET THE GLASS TO FIT THE CAR THAT WAY. AND AVAILABILITY, IF THERE'S CARS OUT THERE THAT YOU CAN'T GET REPLACEMENT PARTS FOR, WE CAN CUT IT AND MAKE IT.

(TOMMY)>> SO YOU WERE TELLING ME EARLIER THAT A LOT OF THE MANUFACTURERS ARE KINDA SWITCHING BACK TO THE LAMINATE GLASS.

WHY IS THAT?

(BRIAN)>> WELL IT'S FOR SAFETY AND IT'S FOR SOUND. IT'S QUIETER, AND IF YOU'RE IN A SIDE IMPACT, BETTER THAN BEING HIT WITH A BUNCH LITTLE BROKEN PIECES OF GLASS.

(TOMMY)>> SO I GUESS THE IDEA HERE IS YOU'RE GONNA SHOW US THE PROCESS, THE INS AND OUTS IF YOU WILL, OF CUTTING THIS GLASS OUT.

(BRIAN)>> YEAH, WE'RE GONNA START WITH THIS ORIGINAL QUARTER GLASS. YOU GUYS REMOVED THE VENT WINDOW IN THE QUARTER. SO THIS IS GONNA BE ONE CONTINUOUS PIECE OF GLASS. SO WE'RE GONNA START WITH THIS AND WE'LL CONTINUE OUR PATTERN DOWN TO WHERE THE VENT WINDOW USED TO BE.

WE'LL CUT IT OUT OF ONE PIECE AND WE'LL GET IT IN.

(JOE)>> SINCE IT'S GONNA BE ONE PIECE, THE FIRST THING THAT BRIAN'S GONNA DO IS ATTACH THE ORIGINAL VENT WINDOW TO ALLOW HIM TO MAKE THE TEMPLATE

AROUND THAT SHAPE. THIS IS A LOT EASIER THAN TRYING TO REPRODUCE THE SHAPE ON THE CAR ITSELF.

(TOMMY)>> THIS EXTRA RELIEF CUT ON THE BOTTOM

WILL ALLOW IT TO ATTACH TO THE HARDWARE THAT ORIGINALLY HELD THE BOTTOM OF THE VENT WINDOW. ONCE IT'S CUT OUT, DOUBLE CHECKING THE FITMENT IS ALWAYS IMPORTANT.

THAT LOOKS GOOD.

(JOE)>> AS WITH ANY PROFESSION, THERE'S SPECIAL TOOLS INVOLVED IN THIS WORK. BRIAN'S GOT SEVERAL CUTTERS HERE. EACH HAS A LITTLE WHEEL AND THEY'RE

FILLED WITH OIL. WHAT'S THAT OIL ABOUT?

(BRIAN)>> THE OIL IN THERE IS FOR THE WHEEL TO CONTINUE TO ROLL. IT MAKES IT SO IT'S AN EASIER CUT AND GLIDES A LITTLE EASIER.

(JOE)>> ALRIGHT, WELL I GUESS YOU'VE GOT YOUR FAVORITE, AND WHAT'S YOUR GAME PLAN GONNA BE?

(BRIAN)>> WELL I'M GONNA LAY THE TEMPLATE ON HERE AND WE'RE GONNA KINDA LOOK AT AND SEE HOW MANY DIFFERENT CUTS WE'RE GONNA MAKE. WE DON'T USUALLY MAKE AN ENTIRE CUT IN AN ARCH LIKE THIS. IT'LL BE A SEGMENT OF CUTS. AS STRAIGHT OF A LINE AS POSSIBLE MAKES IT A LITTLE EASIER TO CUT.

(JOE)>> OKAY, I'LL GET OUT OF YOUR WAY AND LET YOU PICK YOUR FAVORITE CUTTER. THE FIRST TRICK THAT HE USES IS TO CUT SOME TRIANGLE SHAPED HOLES INTO THE TEMPLATE. THEN THROUGH THOSE HOLES TAPE THE TEMPLATE DOWN TO THE GLASS.

A GREASE PENCIL OR MARKER WILL DO THE WORK OF

OUTLINING THE WINDOW.

THEN WITH THE TEMPLATE SAVED TO MAKE THE PASSENGER SIDE IT'S TIME TO GRAB ONE OF THOSE CUTTERS AND GET TO WORK.

(TOMMY)>> AS THE WHEEL ROLLS ALONG THE SURFACE, IT DOESN'T SO MUCH CUT THROUGH THE GLASS AS IT CUTS A CHANNEL INTO IT.

THIS CREATES A WEAK POINT WHERE IT CAN BE BROKEN CLEANLY.

TO DO THAT HE'LL SPIN IT AROUND AND PUT THE SCORE MARK AT THE EDGE OF THE TABLE. AND THEN APPLYING GENTLE PRESSURE, FINISHES THE BREAK OF THE FIRST PANE.

(JOE)>> NOW THE PROCESS HAS TO BE REPEATED ON THE OTHER SIDE. THE IDEA IS TO RUN ALONG THE FIRST CUT HE MADE. THEN ONCE IT'S BROKEN LOOSE SOME HEAT FROM A PROPANE TORCH WILL MAKE THE LAMINATE IN THE

MIDDLE MORE PLIABLE. THIS LETS YOU BEND THE GLASS DOWN FAR ENOUGH TO CUT THE LAMINATE WITH A RAZOR BLADE, WHICH FREES UP THE PIECE WE WANT TO GET RID OF.

(TOMMY)>> A LITTLE SMOOTHING WITH A DIAMOND SANDING BLOCK WILL GET RID OF ANY JAGGED EDGES, AND THAT CUT IS DONE.

FRESHLY CUT GLASS A SMOOTH FACTORY LOOK. AND LATER IT'S MOUNTING AND REINSTALLING WINDOWS ON OUR CHALLENGER, STICK AROUND.

(JOE)>> WHILE YOU WERE GONE BRIAN MADE THE REST OF THE CUTS THAT ARE GONNA MAKE UP THE ROUGH SHAPE OF OUR FORD'S QUARTER WINDOW. IF YOU'LL REMEMBER THE IDEA HERE IS TO USE MOSTLY STRAIGHT CUTS TO WHITTLE IT DOWN AS CLOSE TO THE DESIRED SHAPE AS POSSIBLE. THE REASON FOR THAT IS THAT THE GLASS IS MUCH MORE LIKELY TO CRACK IF YOU START MAKING ROUNDED CUTS. WELL THAT'S IT FOR CUTTING BUT WE'RE NOT DONE YET ARE WE?

AND VARIOUS DEGREES OF BELTS TO GET THE SHAPE AND THE POLISH THAT WE WANT ON THE EDGE.

(JOE)>> OKAY, WHAT COULD GO WRONG WITH THIS KIND OF DEAL?

(BRIAN)>> IF WE SPEND TOO MUCH TIME IN ONE AREA THE GLASS WILL GET TOO HOT AND IT COULD CAUSE IT TO CRACK.

(JOE)>> ALRIGHT, WELL TAKE YOUR TIME. I'M GONNA MAKE SURE WE DON'T GET GLASS DUST ON THE FORD.

(BRIAN)>> VERY GOOD.

(TOMMY)>> WE'LL USE OUR PORTABLE DOWN DRAFT MACHINE TO SUCK UP AS MUCH OF THAT GLASS DUST AS POSSIBLE. BUT EVEN STILL A MASK AND SOME SAFETY GLASSES AREN'T A BAD IDEA. THIS IS KIND OF LIKE BODY WORK. STARTING OUT WITH 80 GRIT FOR THE ROUGH WORK AND MOVING UP TO A SMOOTHER PAPER AS YOU GO.

EACH TIME YOU SWAP BELTS IT REQUIRES THE USE OF SOME SPECIAL GLASS GRINDING LUBRICANT THAT WILL KEEP YOU FROM HEATING UP THE

SURFACE TOO QUICKLY.

THE FIRST FEW PASSES ARE ALL ABOUT SCULPTING THE SHAPE OF THE WINDOW TO MEET OUR NEEDS. EVENTUALLY THE TOOL GETS SMALLER AS THE GRIT LEVEL GETS HIGHER TO ALLOW FOR THAT FINE TUNING WORK. ONCE IT'S WHITTLED DOWN A LITTLE OF BRIAN'S OWN GLASS CLEANER WILL GET IT SQUEAKY FOR US. YOU MAY REMEMBER WHEN WE DID THE SUICIDE DOOR CONVERSION THAT WE KINDA CUT INTO THE FRONT LEADING EDGE OF THE TRACK FOR THE REAR WINDOW. THAT'S NO BIG DEAL, WE DECIDED JUST TO MAKE IT A FIXED WINDOW. NOW WE ALSO WENT AHEAD AND CONVERTED IT INTO A ONE PIECE TO GIVE IT A LITTLE CUSTOM FEEL. NOW WHAT WE'RE GONNA USE TO KEEP THIS THING IN

PLACE IS A FACTORY REGULATOR. THAT WAY IT'S NICE AND SIMPLE.

WE HAVEN'T DECIDED YET WHETHER TO PAINT THE CHROME SEPARATOR, SO WE'LL LEAVE IT FOR NOW. THE DOOR GLASS AND VENT WINDOWS ARE THE LAST ONES TO GO IN. WE'LL USE THE BIG PIECE TO LOCATE THE OTHER ONE

AND WE'RE GOOD TO GO.

YOU COULD SAY THOUGH THAT WE SAVED THE REAL PAIN IN THE GLASS FOR LAST. TALKING ABOUT OUR CHALLENGER OF COURSE, AND STARTING WITH THE DOORS HERE, THESE ARE A SPECIAL CHALLENGE CONSIDERING THE SHAPE OF THE GLASS AND THE DESIGN OF THE MECHANISM.

(JOE)>> YEAH WE'RE GONNA TRY TO REUSE MOST OF THESE LARGER COMPONENTS BUT THERE ARE SCORES OF LITTLE PLASTIC PIECES FOR HARDWARE THAT ARE JUST TOO BRITTLE AND OLD TO REUSE. SO IN ADDITION TO PROVIDING THE OLD DEMO DOOR HERE STEPHENS PERFORMANCE TURNED US ON TO THESE REPLACEMENT PIECES WE'LL NEED TO INSTALL ALL OF OUR GLASS, BEGINNING WITH THIS REAR QUARTER PIECE.

(TOMMY)>> FIRST ORDER OF BUSINESS WE HAVE TO GET THESE METAL PIECES OFF.

(JOE)>> THE CHROME TRIM COMES OFF FIRST, WHICH CONSISTS OF REMOVING THESE TWO SCREWS AND A SPRING. NOW THE BOTTOM PIECE OF HARDWARE IS HELD IN PLACE WITH SOME 45 YEAR OLD ADHESIVE. SO IT TAKES A LITTLE MORE PERSUASION.

WE'VE MARKED WHERE IT WAS TO REPLICATE THE PLACEMENT

ON THE NEW GLASS.

WE'LL BE SAVING THIS SCREW BUT CHUCKING THE OLD PLASTIC HARDWARE.

(TOMMY)>> WE USE THOSE MARKS ON THE OLD PIECE NOW TO LOCATE WHERE THE BRACKET GOES. THEN PUT JUST A BIT OF LOCTITE WEATHER STRIP ADHESIVE INTO THE CHANNEL. ONCE THE WINDOW IS ATTACHED, SOME ACETONE WILL REMOVE THE EXTRA ADHERENT.

(JOE)>> WELL BEFORE WE COULD PUT THE GLASS BACK IN THIS STOCK MOLDING WE'RE GONNA ADD A PIECE OF REPLACEMENT SEAL TO IT. NOW THE TENDENCY THE FIRST TIME YOU DO THIS IS TO KINDA POKE IT IN LIKE THIS BUT YOU'LL NEVER GET THERE. IT DOESN'T MATTER IF IT'S A FORD, GM, OR MOPAR, YOU'VE GOT TO THREAD IT IN SORTA LIKE YOU WOULD A WINDSHIELD WIPER BLADE. THESE ALSO HAVE A COUPLE OF TABS TO KEEP THE SEAL FROM SLIDING OUT, WHICH YOU USE TO PIERCE IT AND THEN FOLD THE TABS DOWN. NO NEED FOR STICKY STUFF TO ATTACH THIS. IF YOU REMEMBER, IT USED SCREWS. NOW BE SURE TO REINSTALL THAT SPRING, WHICH KEEPS THE SEAL TENSIONED AGAINST THE GLASS.

(TOMMY)>> WE GOT SOME REPLACEMENT PLASTIC PIECES BUT THIS PARTICULAR ONE IS IN PRETTY GOOD SHAPE AND IT'S RIVETED ON. SO IT'S REALLY NOT WORTH THE INVESTMENT TO REPLACE IT. HOWEVER THIS ONE HAS A BOLT JUST

SIMPLY ATTACHING IT.

SO WE'LL GO AHEAD AND SWAP IT AROUND.

WELL WE GOT OUR QUARTER WINDOW INSTALLED AND IT KINDA JUST FELL IN PLACE. AND OFTEN TIMES IT DOESN'T HAPPEN THAT WAY, BUT WE HAD TO GO AHEAD AND GET IT IN BECAUSE IT KINDA DETERMINES WHERE THAT OTHER ONE HAS TO BE. NOW WE NEED TO MOVE ON TO THE REGULATOR TO THE DOOR BECAUSE THAT'S WHAT'S GONNA HOLD THE GLASS.

(JOE)>> WELL WE'VE GOT MOST OF THE HARDWARE CLEANED UP IN THE BLASTER, AND HERE'S A TIP FOR YOU

IF YOU DO A WINDOW PROJECT LIKE THIS YOURSELF. THIS CHANNEL GETS LUBRICATED AT THE FACTORY, WHICH IS ALL WELL AND GOOD, BUT OVER TIME THAT GREASE COLLECTS DIRT AND GRIME, AND WELL IT HARDENS UP AND BEFORE YOU KNOW IT ONE OF THESE GUIDES GETS BOUND UP AND MAKES FOR A BAD WINDOW BUILD.

(TOMMY)>> ANOTHER PROBLEM LIKE JOE WAS JUST TELLING YOU GUYS ABOUT, WELL THE ROLLER ITSELF IS EITHER DAMAGED, BROKEN, OR MISSING OFF THE REGULATOR. LUCKILY FOR US THEY MAKE A REPLACEMENT BUT IT COMES WITH THE BALL STUD ALREADY INSTALLED. AND THIS PARTICULAR ONE REQUIRES A SPECIAL TOOL TO INSTALL IT INTO THE REGULATOR. SO WHAT WE DID WAS REMOVE THAT BALL STUD. SO WE'RE GONNA USE THE EXISTING STUD ON THE REGULATOR. SO A TIP FOR YOU IS TO SIMPLY BOIL THEM. WHAT THAT DOES, IT MAKES THE PLASTIC A LITTLE MORE PLIABLE AND REDUCES THE CHANCES OF DAMAGING OR BREAKING IT.

CHALLENGER'S GLASS GO IN AS EASILY AS THE FORD'S DID. IT'S A TOTALLY DIFFERENT KIND OF CHALLENGE AND LET'S SEE IF TOMMY'S UP TO IT.

(TOMMY)>> ONE OF THE TOUGHEST PARTS OF THIS INSTALL IS GETTING THE REGULATOR INTO THE DOOR AND ALL THE PIECES IN POSITION AND READY TO RECEIVE THE WINDOW. THE FEET FOR THE VERTICAL CHANNELS HAVE TO BE INSTALLED SEPARATELY. THEN THE CHANNEL TOWARD THE FRONT OF THE DOOR. WE'LL ROLL THE REGULATOR DOWN AND START SLIPPING THE GLASS INTO PLACE.

THE ROLLER HAS TO BE SLIPPED INTO THE CHANNEL WE INSTALLED. THEN WE CAN FASTEN THE CHANNEL ITSELF DOWN.

(JOE)>> NOW THE OTHER CHANNEL CAN GO IN, SLIDING THE ROLLER AT THE REAR OF THE WINDOW INTO PLACE AS IT GOES. IT THEN ATTACHES FROM THE BOTTOM OF THE DOOR. THEN WE CAN MARRY THE GUIDE TO THE REAR GLASS BRACKET AND ROLL THE REGULATOR DOWN TO ATTACH THE FRONT OF IT. A LITTLE WD 40 WHITE LITHIUM GREASE ON THESE GUIDES AS THEY GO IN WILL HELP KEEP THEM WORKING SMOOTHLY. AND ATTACHING THE HARDWARE SOMEWHAT LOOSELY WILL ALLOW EVERYTHING TO BE ADJUSTED. LASTLY A FASTENER AT THE TOP OF THE WINDOW FOR THE REAR CHANNEL.

THERE IS A FRONT AND REAR STOP TO THIS THING. SO JUST IN CASE YOU NEEDED TO PITCH THE GLASS ONE WAY OR THE OTHER. NOW THIS TYPE OF ADJUSTMENT CAN BE VERY COMPLICATED.
